1996 Chevrolet Express 3500 Service and Repair Manual

This factory service and repair manual for the 1996 Chevrolet Express 3500 has three very different engines to keep straight: a turbocharged 6.5L diesel V8 of 395 cubic inches, a naturally aspirated 7.4L gasoline V8 of 454 cubic inches, and the 5.7L V8 of 350. Five bodies were built on that chassis, standard and extended cargo and passenger vans plus a two-door cutaway, and each was sold as Base or LS, so the fuel, ignition and body sections branch by configuration rather than running straight through.

Known issues on the 1996 Express 3500. Three recalls sit on the federal record. One covers replacement corner and bumper lamps missing the amber side reflectors the standard requires, which dims how well the van is seen from the side. Another covers passenger vans that give off fuel odor or leak outright, a fire risk near any ignition source. The third covers a rear axle U-bolt that can break and let the leaf spring lift off the axle under braking or cornering. Fifteen complaints follow, three on engine and cooling and two each on the electrical system and steering.
